I just wanted to follow up and say thanks for all the good advice in this thread. I finished kilt #2 last week and it came out with a much better fit. (http://www.xmarksthescot.com/forum/f...flashes-74300/)
The biggest changes I made per observations in this thread were:
1) Better fabric - Wool tartan makes a world of difference in terms of sewing (much easier to stretch/skew as needed and much easier to sew through) and it drapes much more naturally. I had been planning to use wool for #2 anyway, but hindsight being 20/20 I would have been better served by spending a little more, waiting a little longer, and using PV from Marton Mills.
2) More flare to the aprons - Not a lot more, but it definitely helped with alignment at the sides of the kilt.
3) Bigger hip measurement - This was probably the single biggest factor, and it made a huge difference in the fit. The apron lies naturally over the underapron edge and there's nothing pulling where it shouldn't be. I think I must have taken my hip measurement without pants the first time around.
